Visual Report keeps crashing...how do I get the timephased info out?

Hi all...I have also posted this on www.mpug.com and have had some discussions on this topic in an older thread on this forum but still having issues so I am reposting as a new issue.
I'm using Project Pro (SP1 & Cumulative patches installed; both Office and Project 'repaired' after it was a suggested fix) and am trying to pull the Resource Availability Visual Report into excel.
I am using a Resource Pool with only 50 resources with about 6 plans connected to it. I also have a Master file created with all the .mpp files inserted as a sub-project. I have taken these files off the network and currently have them on a USB stick and access them via a laptop.
ISSUE #1
I get the following error FROM EXCEL:
File system error: An error occurred while opening 'D:\DOCUME~1\PKMACCT\Locals~1\Temp\1\Visual Reports Temporary Data\{acdeafd6-f32c-4192-8d9e-b5ca6ac126a8}\ResourceTP.cub'local cube file
All other reports can be created, though they are based on a 2003 template.
I have tried replacing the 2003 template for this report with a 2010 version of the file, but my system simply recreated it and the report still pulls the .xlt file, not the new one.
ISSUE #2
In a desperate attempt to get something to work, I disconnected each plan from the Resource Pool and used the Master to create this report and it worked!
Only problem is I now have duplicate entries for Resources assigned to multiple projects and cannot filter on projects. (I tried a custom field to bring the project names over but all it would return is a NULL value)
I've also noticed this report is basing availability off of Max Units. This is an issue, since I schedule with 100% (or more when it's a group) Max Units and have a modified Base Calendar. Is there any quick fix to this?
